4 Tips for Zipper Tab Corners Without the Crunchy Bunchy Look

Crisp, square zipper corners come down to four small habits, and none of them need special tools.

You know the look I mean: you turn your pouch right side out, and the corners where the zipper meets the side seam are lumpy, puckered and kind of crunchy. Zipper end tabs are the fix, but only if they go in right. I've been teaching this technique for over 10 years, and these are the four tips that make the difference. They work the same whether you're sewing a bag or a pouch.

Tip 1: Cut the zipper 1" narrower than your main panels

Measure the width of your main panels and cut your zipper 1" shorter than that. If your panels are 9" wide, your zipper is 8".

A zipper cut to the full panel width leaves the ends crowding into the side seams, and that's where the bunching starts. The rule is the same for bags and pouches.

Tip 2: Insert the zipper so the tape touches the fold of the tab

Slide the end of the zipper tape into the folded tab until it touches the fold. Don't leave a gap.

Here's the part that trips people up: the tab does not add length to the zipper. You already cut the zipper 1" short in Tip 1, so the tab simply caps the end. It isn't there to make the zipper longer.

Tip 3: Sew right by the tab, not over it

When you sew the side seam, stitch right beside the tab. Do not sew over it. Sewing through the tab is what packs extra bulk into the corner.

To get as close as possible without catching the tab, try one of these:

  • Switch to a narrow foot or a zipper foot
  • Move your needle position over, if your machine allows it

Tip 4: Push the tabs out after turning

Once your bag or pouch is turned right side out, reach inside and push the tabs out at each end of the zipper.

So many people skip this step and then wonder why the corners still don't look right. The tabs won't pop out on their own. You have to go in there and push them out.
